Before the retrofit we build a function list: relay logic is translated into a sequence-of-operations table and every function is confirmed realisable in equivalent form; the drive layer is kept as it is wherever possible, holding down cost and risk.

How PLC and control system retrofits are done

Surveying the existing state: the existing relay logic or old PLC system is fully surveyed: wiring routes, component lists, action logic, interlock relationships. On a system scrambled by rounds of modifications, the survey itself is the process of putting it straight.

Retrofit design: the retrofit scope is fixed (full or partial), the PLC is selected (matching your existing base and the project complexity), and the I/O schedule, programme structure and operator interface concept are defined. Design documents are reviewed before any construction starts.

Programme development: the programme is written to the action logic and safety requirements - structured programming with complete comments. Safety functions (emergency stop, interlocks, protection) are kept independent of the ordinary logic and implemented with safety devices or safety circuits.

Cabinet build and installation: the new cabinet is built as a complete set, installed and wired on site, and the old cabinet removed. The internal layout follows the standards, wire numbering is complete, and drawings correspond one to one with what is built.

Commissioning and fail testing: commissioning action by action, fail testing of every interlock (actively triggering each safety condition to verify the machine reaches a safe state), and staged no-load and loaded trial runs. Test records are signed by both parties.

Handover of drawings and schedules: electrical drawings, I/O schedule, programme (to the openness agreed), parameter list and operating instructions are handed over as a complete set. Maintenance staff are trained - we never leave behind a system only its author can understand.

Common Questions

What about production during the retrofit?

Offline prefabrication plus a short switchover window: the new cabinet is built and pre-commissioned off site, and only the interface switchover happens at the machine, so the shutdown window is normally one to two days. For critical equipment we prepare a rollback plan - the old system is kept until the trial run is stable, so a return to it is possible at any time.

Do we get the PLC programme? Will others be able to maintain it later?

The programme is delivered as the agreement provides (normally in full, with comments and structure notes), and drawings and I/O schedules are delivered in full. Our position is that a delivered system must be maintainable by others - that is part of retrofit quality. Hostage-style delivery (encrypted programme withheld) locks in a customer short term and locks out a reputation long term; we do not do it.
